These transfer functions are essential to predict the acoustic behavior of gas turbine combustion systems. Thermoacoustic prediction has become an essential step in the development process of low NOx combustion systems. The proposed method is particularly useful in harsh environments. It makes use of simultaneous measurement of the chemiluminescence of different species in order to obtain the heat release fluctuations via inverse method. Generally, the heat release fluctuation has two contributions: one due to equivalence ratio fluctuations, and the other due to modulations of mass flow of mixture entering the reaction zone. Because the chemiluminescence of one single species depends differently on the two contributions, it is not possible to quantitatively estimate the heat based on this information. Measurement of the transfer matrix based on a purely acoustic method provides quantitative results, independent of the nature of the interaction mechanism. However, this method is difficult to apply in industrial full-scale experiments. The method developed in this work uses the chemiluminescence time traces of several species. After calibration, an overdetermined inverse method is used to calculate the two heat release contributions from the time traces. The optical method proposed here has the advantage that it does not only provide quantitative heat release fluctuations but it also quantifies the underlying physical mechanisms that cause the heat release fluctuations: It shows what part of the heat release is caused by equivalence ratio fluctuations and what part by flame front dynamics. The method was tested on a full scale swirl-stabilized gas turbine burner. Comparison with a purely acoustic method validated the concept. Test parameters were the internal geometry of the pressure-swirl nozzle, fuel flow rate, and density ratio. The density ratio was varied by altering the reduced temperature of the injected fluid and nitrogen environment. SCF injections were studied at reduced temperatures (Tjet/Tcrit with both reported in Kelvin) ranging between 1.01 and 1.10, a reduced pressure (pjet/pcrit with both reported in bars) of 1.05, and fuel flowrates of 1.0 g/s, 2.0 g/s, and 3.0 g/s. The variable internal geometry pressure-swirl atomizer produced jets having swirl numbers (SN) of 0 (straight bore), 0.25, 0.50, and 1.00 (high swirl). As expected, increasing the swirl number for a SCF jet had by far the largest effect on jet cone angle, followed by a change in the density ratio; changing the fuel flow rate had very little effect. The SCF jet penetration length increased when either the fuel flow rate or density ratio increased. The mass concentration profiles demonstrated the jets to be self-similar in nature, and correlation to a Gaussian profile showed the mass concentration field to be independent of swirl number, density ratio, and fuel flow rate. Finally, it was found that there was a linear relationship between the jet half-width and the swirl number. The current study characterized the behavior of swirling hydrocarbon fuel SCF jets for the first time. Aspects of jet behavior similar to that of gas jets include: Gaussian mass concentration profiles and jet boundaries that scale with swirl number. Finally, CO2 was found to be a suitable surrogate fluid for hydrocarbon fuels since the behavior of the hydrocarbon SCF jets was similar to that of CO2 SCF jets. Mode switching from parallel operations to series operations was found to reduce the discharge flow and pump work to nearly half. This resulted in the reduction of the rise in fuel temperature due to the fuel recirculation at the high altitude low Mach number flight condition. Air cooled oil cooler (ACOC) is usually required for sufficient oil cooling at descent or approach flight conditions. Since fuel consumption at those conditions is not very high, most of the gear pump discharge fuel flow proportional to the engine speed is returned to the fuel pump inlet resulting in significant heating. The ACOC that provides additional cooling capability degrades SFC due not only to the increased weight but also to the wasted fan discharge air. By reducing fuel temperature rise at the pump at those flight conditions, the necessity of ACOC may be eliminated. Further, it is shown that a reduction by half of the double gear pump weight can be achieved by increasing pump speed twice without incurring a durability penalty. Extensive tests showed sufficient steady state pump performance, switching characteristics, and durability. In order to reproduce realistic operational conditions and standardize testing conditions, a special fretting fatigue testing machine with high temperature testing capabilities was developed. The machine was employed to perform systematic testing under prescribed load and displacement conditions at representative temperatures. Making use of FEA, the rig test results were calculated to identify relevant parameters such as friction coefficient, slip conditions, and machine compliance. The computation procedure involves the calculation of several major loading cycles until a stabilized response of the structure is achieved. The material response is assumed to be elastoplastic, and a nonlinear friction law (space and time) was applied. From the computed mechanical variables, several life prediction models are benchmarked to establish their capabilities to predict fretting fatigue life. Finally, a most promising life estimation procedure was applied to predict life in a real compressor blade-disk attachment. Predicted failure location and number of cycles to failure are compared against engine test results. The experimental-analytical approach has the potential to predict fretting fatigue risk during the design phase on highly loaded joints, as well as estimating the preventive overhaul intervals for parts already in service. Rather than replacing with new components, innovative repairs can help reduce overhaul and maintenance costs. These components are cast from either Co-based solid solution superalloys such as FSX-414 or Ni-based gamma prime precipitation strengthened superalloys such as IN738. The nominal compositions of FSX-414 and IN738 are Co–29.5Cr–10.5Ni–7W–2Fe [max]–0.25C–0.012B and Ni–0.001B–0.17C–8.5Co–16Cr–1.7Mo–3.4Al–2.6W–1.7Ta–2Nb–3.4Ti–0.1Zr, respectively. Diffusion brazing has been used for over 4 decades to repair cracks and degradation on these types of components. Typically, braze materials utilized for component repairs are Ni- and Co-based braze fillers containing B and/or Si as melting point depressants. Especially when repairing wide cracks typically found on industrial gas turbine components, these melting point depressants can form brittle intermetallic boride and silicide phases that affect mechanical properties such as low cycle and thermal fatigue. The objective of this work is to investigate and evaluate the use of hypereutectic Ni–Cr–Hf and Ni–Cr–Zr braze filler metals, where the melting point depressant is no longer B, but Hf and/or Zr. Typically, with joint gaps or crack widths less than 0.15 mm, the braze filler metal alone can be utilized. For cracks greater than 0.15 mm, a superalloy powder is mixed with the braze filler metal to enable wide cracks to be successfully brazed repaired. As a means of qualifying the diffusion braze repair, both metallurgical and mechanical property evaluations were carried out. The metallurgical evaluation consisted of optical and scanning electron microscopies, and microprobe analysis. The diffusion brazed area consisted of a fine-grained equiaxed structure with carbide phases, gamma (gamma) dendrites, flower shaped/rosette gamma-gamma prime (gamma-gamma[prime]) eutectic phases, and Ni7Hf2, Ni5HF, or Ni5Zr intermetallic phases dispersed both intergranularly and intragranularly. Hardness tests showed that the Ni–Hf and Ni–Zr intermetallic phase only has a hardness range of 250–400 HV, whereas, the typical Cr-boride phases have hardness ranges from 800 HV to 1000 HV. Therefore the hardness values of the Ni–Hf and Ni–Zr intermetallic phases are 2.5–3.2 times softer than the Cr-boride intermetallic phases. As a result the low cycle fatigue (LCF) properties of the wide gap Ni–Cr–Hf and Ni–Cr–Zr brazed joints are superior to those of the Ni–Cr–B braze filler metals. The mechanical property evaluations were tensile tests at both room temperature and elevated temperature, stress rupture test from 760°C to 1093°C, and finally LCF tests, the latter being one of the most important and severe tests to conduct since the cracks being repaired are thermal fatigue driven. At the optimum braze thermal cycle, the mechanical test results achieved were a minimum of 80% and sometimes equivalent to that of the base metal properties. For cracks greater than 0.15 mm, a superalloy powder is mixed with the braze filler metal to enable wide cracks to be successfully brazed repaired. As a means of qualifying the diffusion braze repair, both metallurgical and mechanical property evaluations were carried out. The metallurgical evaluation consisted of optical and scanning electron microscopies, and microprobe analysis. The diffusion brazed area consisted of a fine-grained equiaxed structure with carbide phases, gamma (gamma) dendrites, flower shaped/rosette gamma-gamma prime (gamma-gamma[prime]) eutectic phases, and Ni7Hf2, Ni5HF, or Ni5Zr intermetallic phases dispersed both intergranularly and intragranularly. Hardness tests showed that the Ni–Hf and Ni–Zr intermetallic phase only has a hardness range of 250–400 HV, whereas, the typical Cr-boride phases have hardness ranges from 800 HV to 1000 HV. Therefore the hardness values of the Ni–Hf and Ni–Zr intermetallic phases are 2.5–3.2 times softer than the Cr-boride intermetallic phases. As a result the low cycle fatigue (LCF) properties of the wide gap Ni–Cr–Hf and Ni–Cr–Zr brazed joints are superior to those of the Ni–Cr–B braze filler metals. The mechanical property evaluations were tensile tests at both room temperature and elevated temperature, stress rupture test from 760°C to 1093°C, and finally LCF tests, the latter being one of the most important and severe tests to conduct since the cracks being repaired are thermal fatigue driven. At the optimum braze thermal cycle, the mechanical test results achieved were a minimum of 80% and sometimes equivalent to that of the base metal properties. Under a program funded by the Electric Power Research Institute, TurboMet International and Southwest Research Institute (SRI) have developed hard erosion resistant nanocoatings and have conducted evaluation tests. These coatings are targeted for application in steam and gas turbines to mitigate the adverse effects of SPE and LDE on rotating blades and stationary vanes. Based on a thorough study of the available information, the most promising coatings, such as nanostructured titanium silicon carbonitride (TiSiCN), titanium nitride (TiN), and multilayered nanocoatings, were selected. State-of-the-art nanotechnology coating facilities at SwRI were used to develop the coatings. The plasma enhanced magnetron sputtering method was used to apply these coatings on various substrates. Ti–6Al–4V, 12Cr, 17-4PH, and custom 450 stainless steel substrates were selected based on the current alloys used in gas turbine compressors and steam turbine blades and vanes. Coatings with up to 30 µm thickness have been deposited on small test coupons. Initial screening tests on coated coupons by solid particle erosion testing indicate that these coatings have excellent erosion resistance by a factor of 20 over the bare substrate. Properties of the coating, such as modulus, hardness, microstructural conditions including the interface, and bond strength, were determined. Tensile and high-cycle fatigue tests on coated and uncoated specimens indicate that the presence of the coatings has no negative effects but has a positive influence on the high-cycle fatigue strength at zero and high mean stresses. LPB mitigation of fretting-induced damage in Ti–6Al–4V in laboratory samples has now been extended to fan and compressor components. LPB tooling technology recently developed to allow the processing of the pressure faces of fan and compressor blade dovetails and mating disk slots is described. Fretting-induced microcracks that form at the pressure face edge of bedding on both the blade dovetail and the dovetail disk slots in Ti-6-4 compressor components can now be arrested by the introduction of deep stable compression in conventional computer numerical control (CNC) machine tools during manufacture or overhaul. The compressive residual stress field design method employing the FDD approach developed at Lambda Technologies is described in application to mitigate fretting damage. The depth and magnitude of compression and the fatigue and damage tolerance achieved are presented. It was found that microcracks as deep as 0.030 in. (0.75 mm) large enough to be readily detected by current nondestructive inspection (NDI) technology can be fully arrested by LPB. The depth of compression achieved could allow NDI screening followed by LPB processing of critical components to reliably restore fatigue performance and extend component life. A 3D finite element model of the casing captures the intricate details of the casing and support structure. Two approaches are presented, including development of transfer functions of the casing and foundation, as well as a fully coupled rotor-casing-foundation model. The effect of bearing support compliance is captured, as well as the influence of casing modes on the rotor response. The first approach generates frequency response functions (FRFs) from the finite element case model at the bearing support locations. A high-order polynomial in numerator-denominator transfer function format is generated from a curve fit of the FRF. These transfer functions are then incorporated into the rotordynamics model. The second approach is a fully coupled rotor and casing model that is solved together. An unbalance response calculation is performed in both cases to predict the resulting rotor critical speeds and response of the casing modes. The effect of the compressor case and supports caused the second critical speed to drop to a value close to the operating speed and not compliant with the requirements of the American Petroleum Institute (API) specification 617 7th edition. A combination of rotor, journal bearing, casing, and support modifications resulted in a satisfactory and API compliant solution. The results of the fully coupled model validated the transfer function approach. A 3D finite element model of the casing captures the intricate details of the casing and support structure. Two approaches are presented, including development of transfer functions of the casing and foundation, as well as a fully coupled rotor-casing-foundation model. The effect of bearing support compliance is captured, as well as the influence of casing modes on the rotor response. The first approach generates frequency response functions (FRFs) from the finite element case model at the bearing support locations. A high-order polynomial in numerator-denominator transfer function format is generated from a curve fit of the FRF. These transfer functions are then incorporated into the rotordynamics model. The second approach is a fully coupled rotor and casing model that is solved together. An unbalance response calculation is performed in both cases to predict the resulting rotor critical speeds and response of the casing modes. The effect of the compressor case and supports caused the second critical speed to drop to a value close to the operating speed and not compliant with the requirements of the American Petroleum Institute (API) specification 617 7th edition. A combination of rotor, journal bearing, casing, and support modifications resulted in a satisfactory and API compliant solution. The results of the fully coupled model validated the transfer function approach. The new expression is based on both computational fluid dynamics simulation and experimental test data from a known instability. These results are then applied to two case studies of marginally stable and unstable compressors in the field that were studied by the authors' company. For each case study, the system stability is evaluated using both the new physics based expression as well as the more traditional empirical approaches. Comparisons are made for overall stability prediction as well as sensitivity to system changes. Conclusions are made regarding the applicability and limits of this new approach. This results in an algebraic system of nonlinear equations in the frequency domain, which has to be solved iteratively in order to compute the vibration response. The discrete model of a shaft is built with the aid of the finite element technique, and the ball bearing model includes the nonlinear effects of the Hertzian contact force, bearing internal clearance, and so on. The nonlinear unbalance response is observed by experimental and numerical analysis. All of the predicted results are in good agreement with experimental data, thus validating the proposed model. Numerical and experimental results show that the resonance frequency is provoked when the speed is about twice the synchroresonance frequency, while the subharmonic resonance occurs due to the nonlinearity of ball bearings and causes severe vibration and strong noise. The results show that the effect of a ball bearing on the dynamic behavior is noticeable in optimum design and failure diagnosis of high-speed turbomachinery. The present CFD analysis focused on the primary breakup phenomenon of liquid atomization which is closely related to microcavitation, the consecutive formation of liquid film, and the generation of droplets by a lateral flow in the outlet section of the nozzle. Governing equations for a high-speed lateral atomizing injector nozzle flow taking into account the microcavitation generation based on the barotropic large eddy simulation-volume of fluid model in conjunction with the continuum surface force model were developed, and then an integrated parallel computation was performed to clarify the detailed atomization process coincident with the microcavitation of a high-speed nozzle flow. Furthermore, data on such factors as the volume fraction of microcavities, atomization length, liquid core shapes, droplet-size distribution, spray angle, and droplet velocity profiles, which are difficult to confirm by experiment, were acquired. According to the present analysis, the atomization rate and the droplets-gas atomizing flow characteristics were found to be controlled by the generation of microcavitation coincident with the primary breakup caused by the turbulence perturbation upstream of the injector nozzle, hydrodynamic instabilities at the gas-liquid interface, and shear stresses between the liquid core and periphery of the jet. Furthermore, it was found that the energy of vorticity close to the gas-liquid interface was converted to energy for microcavity generation or droplet atomization. It was found that by placing the start of injection at −35 top dead center, the efficiency is maximized, on the other hand, when the injection is at −25, the emissions are minimized, and the efficiency is only 1.64% lower than its optimum value. SA mapping is a time-consuming process, usually carried out with the engine running in steady state on the test bench, changing SA values while monitoring brake mean effective pressure, indicated mean effective pressure (IMEP), and brake specific fuel consumption (BSFC). Mean values of IMEP and BSFC for a test carried out with a given SA setting are considered as the parameters to optimize. However, the effect of SA on IMEP and BSFC is not deterministic, due to the cycle-to-cycle variation; the analysis of mean values requires many engine cycles to be significant of the performance obtained with the given control setting. Finally, other elements such as engine or components aging, and disturbances like air-to-fuel ratio or air, water, and oil temperature variations could affect the tests results; this facet can be very significant for racing engine testing. This paper presents a novel approach to SA mapping with the objective of improving the performance analysis robustness while reducing the test time. The methodology is based on the observation that, for a given running condition, IMEP can be considered a function of the combustion phasing, represented by the 50% mass fraction burned (MFB50) parameter. Due to cycle-to-cycle variation, many different MFB50 and IMEP values are obtained during a steady state test carried out with constant SA. While MFB50 and IMEP absolute values are influenced by disturbance factors, the relationship between them holds, and it can be synthesized by means of the angular coefficient of the tangent line to the MFB50-IMEP distribution. The angular coefficient variations as a function of SA can be used to feed a SA controller, able to maintain the optimal combustion phasing. Similarly, knock detection is approached by evaluating two indexes; the distribution of a typical knock-sensitive parameter (maximum amplitude of pressure oscillations) is related to that of CHRNET (net cumulative heat release), determining a robust knock index. A knock limiter controller can then be added in order to restrict the SA range to safe values. The methodology can be implemented in real time combustion controllers; the algorithms have been applied offline to sampled data, showing the feasibility of fast and robust automatic mapping procedures. In this study, a comparative assessment is made between natural gas combustion in standard air and 2% NEA. Enrichment beyond this level degraded engine performance in terms of power density, brake thermal efficiency (BTE), and unburned hydrocarbon emissions for a given equivalence ratio. The ignition timing was optimized to yield maximum brake torque for standard air and NEA. Subsequently, conventional spark ignition was replaced by laser ignition (LI) to extend lean ignition limit. Both ignition systems were studied under a wide operating range from psi:1.0 to the lean misfire limit. It was observed that with 2% NEA, for a similar fuel quantity, the equivalence ratio (Psi) increases by 0.1 relative to standard air conditions. Analysis showed that lean burn operation along with NEA and alternative ignition source, such as LI, could pave the pathway for realizing lower NOx emissions with a slight penalty in BTE. With the improvement of simulation methods simulation work is playing a more and more important role for the engine development. Due to their simplicity and short computing time, one-dimensional and zero-dimensional calculation methods are widely applied for the engine cycle simulation and optimization. While the gas dynamic processes in the intake and exhaust systems can already be simulated with sufficient precision, it still represents a considerable difficulty to predict the combustion process exactly. In this contribution, an empirical combustion model for large prechamber gas engines is presented, which was evolved based on measurements on a single cylinder research engine using the design of experiment method. The combustion process in prechamber gas engines is investigated and reproduced successfully by means of a double-vibe function. The mathematical relationship between the engine operating parameters and the parameters of the double-vibe function was determined as a transfer model on the base of comprehensive measurements. The effects of engine operating parameters, e.g., boost pressure, charge temperature, ignition timing, and air/fuel ratio on the combustion process are taken into account in the transfer model. After adding modification functions, the model can be applied to gas engines operated with various gas fuels taking into account the actual air humidity. Comprehensive verifications were conducted on a single-cylinder engine as well as on full-scale engines. With the combination of the combustion model and a gas exchange simulation model the engine performance has been predicted satisfactorily. Due to the simple phenomenological structure of the model, a user-friendly model application and a short computing time is achieved. Details of its implementation into a general-purpose three-dimensional computational fluid dynamics code are given. An extension to this basic model is presented, which simulates the time dependent clogging of the fiber cake due to capturing of suspended particles as they pass trough the cake. The extended model relies on empirical relations, which model the change of pressure drop and removal efficiency in terms of particle deposit in the fiber cake.
